About Us

THE WILDCARD STORY

With a passion for motorcycles dating back to the early 70's, we found ourselves in the position in 2007 to seriously look into the business side of the motorcycle industry. One of the Directors had around 16 years' experience in Import and Distribution, so importing ourselves was the likely way to go, and in 2007 we set up Big Bear Choppers Australia Pty Ltd and Wildcard Customs Pty Ltd. The job for BBC Australia was to run the licensed production facility and own the CPA (Compliance Plate Approval) for our bikes and for Wildcard to run the shop.

In the early years we bought some built bikes but mostly components from BBC in America. The bikes we get out on the road are well respected and we love 'em, but over the years we unfortunately experienced supply issues, lack of warranty support and QC issues that required rework before we could complete the bike builds. This was extremely unacceptable.

From the start of 2011 we obtained Frames and Sheet Metal only from our US supplier and built supply relationships with S&S Cycle, Baker Transmissions, Performance Machine, BDL, Wire Plus and others so we could continue to build high quality bikes for our customers. Dealing direct with these companies allowed us to give our customers a higher level of components, like more power in our 100ci Engine running with specifications advised by S&S Techs, the introduction of our V111ci Engine in early 2012, better finishes on our Transmissions and a wider range of Wheel choices, Primary Drives, Front Ends, Forward Controls and many other upgrades.

We then started to think about how we could improve supply and quality of the frames themselves. The level of rework that was required to pass our QC was increasing, and with BBC closing its doors in November 2011 and Rage Hard Choppers taking over the production of bikes in February 2012, the problems only grew. We felt it was time to find another frame supplier and in early 2012 we spoke with Daytec in CA. Daytec is known as one of the best frame builders in the US and has built and does build, for some very well-known companies. We now use the frames Daytec has built for us and we have been able to discontinue our association with our previous frame and parts supplier.

We recognise the need to continually strive for improvement and we are passionate about bringing high quality Custom / Production motorcycles to the Australian market. We now have our suppliers and our production team where we want them and are looking forward to building more S&S Powered American V-Twin Motorcycles "in Australia."

Engineering

Engineering is the applied science of acquiring and applying knowledge to design, analysis, and/or construction of product. You can’t produce a great motorcycle without great engineering, and Big Bear Choppers Australia has got great engineering teams and processes behind all the major components sourced to manufacture our motorcycles! The reliability, comfort and aesthetics are only as good as the complete engineering package, providing our customers with an absolute motorcycle, meaning everything a motorcycle is; from performance, to design, with comfort and overall reliability. In all elements of engineering, e.g. manpower, methods, machinery and materials, these talented teams use well thought-out methods with some of the finest equipment using premium material for every application.

Manpower

Lets start with our staff and partners' engineering manpower and why they say they are talented. Their engineers use technology, mathematics, and scientific knowledge to solve practical problems. Each engineer in the team comes from a relative professional background and contributes their particular history and talent uniquely to the overall product development. Some of these backgrounds are from Fortune 500 companies that include Aerospace, Semiconductor Electronics, Automotive, Metrology and, of course, the Motorcycle industry, with decades of combined experience.

They have appointed responsibility to an engineer to direct each of these categories; Design, Manufacturing, Mechanical, Quality and Lean Manufacturing. Each engineer operates at high individual responsibility while working together as a team to ultimately produce a blameless product.

Methods

So now you know they’ve got great people. Let’s talk about their Methods. The R&D Chief Designer produces a concept pen and paper sketch. Their Digital Modeling Engineer works closely with their Designer and takes the concept drawing he created and renders a 3D image of the part or new model design, using state-of-the-art C.A.D. applications. They review the digital rendering with the team and brainstorm the design with functionality and engineering reasoning.

Once approved, the manual prototype fabrication of that particular part or the new motorcycle model design starts. Scale models are then developed and reverse engineered with laser scanners and 3D modeling. Or, they utilize their ultramodern Rapid Prototyping Printer to sculpt a solid 1:1 formed prototype straight from the C.A.D. rendering, and test fit. Once they get a prototype part from their real time tooling, they analyze and evaluate it on their test vehicles and make any necessary changes to the tooling before production.

Once in production, quality control measures are implemented to assure proper fit, integrity of materials and design execution are at their satisfaction. And their satisfaction is to exceed their customer’s expectations, bottom line.

Machinery

Staff are educated and experienced in using the latest machines from the industry of manufacturing. Starting with Computer Aided Design (C.A.D.), this is the main geometry, authoring tool within the product development process that involves both software and sometimes special-purpose hardware. CAD is essential in designing and manufacturing parts with exact tolerances.

Once the part is designed, developed and optimized from CAD, the digital file gets sent to their Computer Numerical Control (C.N.C.) Machines to produce the part for prototyping or production. The alloy parts are machined from blocks of billet by Haas® mill and lathes, while the steel parts (e.g. frame’s side plates, tranny mounts, tank mounts, etc) are laser cut from sheets of quality steel.

Another yet innovative and critical machine in our product development portfolio is our Rapid Prototyping Printer. Think of it as a 3D printer, it is the automatic construction of physical objects using solid freeform fabrication, or ABS (Acrylonitrile Butadiene Styrene) thermoplastic. Rapid prototyping takes virtual designs from CAD and transforms them into thin horizontal cross sections, still virtual, and then creates each cross section in physical space, one after the next until the full size solid model is finished. This machine is key to prototyping new parts in real physical formatting, and able to test the part before investing in hard ‘tooling’ costs, machine time and employee efforts.

Using a Plotter, they are able to print out on paper 1:1 ratio (full size) templates straight from the C.A.D. models. This process allows for a time efficient and cost effective measuring tool for prototyping.

Reverse Engineering has become a vital method for them in product development. The machine they use is a Laser Scanner that creates a 3D virtual model of an existing physical part for use in 3D CAD software. The reverse engineering process involves measuring an object and then reconstructing it as a 3D model. The physical object is measured using laser scanning technologies. So in a nutshell, it’s a method where they produce a one-off prototype first, place it in a computer so they can then figure out how to engineer and manufacture it.

Materials

The material they use is just as important as the machines and the engineers behind them. A lifetime warranty on the frame, fenders, fuel and oil tanks should speak for itself about the quality of the product and the confidence they have about it. But let’s break down the particulars.

Drawn Over Mandrel 1018 Steel Tube (D.O.M.) is a very effective and strong tubing due to the high strength from the cold working process, it’s actually a friction pressure lap weld that forms the tube, resulting in a seamless and bulletproof tube. There is no type of filler used and the tube is drawn over a spinning mandrel by two other spinning mandrels. The extreme pressure and friction from the spinning roller welds the pipe. They use this DOM steel tubing for all frame manufacturing.

A36 Steel Plate has high yield strength and is used for all plate mounts for the frame such as transmission, engine, fuel and oil tank mounts, as well as side plates, axle adjusters and anything else on the frame that is of a two dimensional form.

The Sheet Metal they use is thicker than the standard in motorcycle manufacturing, utilizing a 12 gauge steel fenders and 14 gauge for tanks. These components are Deep Drawn, meaning, “drawing” the material further down into a geometric die until the final shape is acquired.  This process produces a very accurate shape, resulting in minimal process variation and fundamentally measures perfect with every piece. Once the pieces are ‘drawn,’ they get Pickled & Oiled (P & O), which is a process that is effective in removing substantially all of the oxide layer or scale from processed sheet metal, thus prevents surface rust during the manufacturing process.

6061 T6 Aluminum is the high, aerospace grade material they use for all aluminum components, (e.g. the front-end’s triple trees and lower legs, foot controls, wheels and pulleys, our accessory assortment, etc.). These items are machined from an aluminum block, which are an alloy, magnesium and silicon as the alloying elements. It has great mechanical properties and is heat treatable and weld-able, not to mention lightweight.

Forging is the best possible manufacturing process when high strength is demanded, with a constraint on the mass of the part (high strength-to-mass ratio). Forging results in metal that is stronger than cast or machined metal parts. This is because during forging, the metal's grain flow changes into the shape of the part, making it stronger. These parts require a specific grain flow to ensure the strength and reliability of the part. Pictured to the left is the outter Primary Drive cover right being Forged, and ready for machining in the Haas CNC machines. Other components they forge are their wheels.

Testing

Functionality and Safety.
Testing and product analysis is not taken lightly at Big Bear Choppers Australia. They do not believe in providing their customers anything untested. Everything is proven with engineering and real life testing. So who's the Test Team? It's their designers, engineers, R&D guys and, you can't forget, their test riders. Saftey is priorty.

Ergonomics.
Once the structural, functional, aesthetic, and safety levels are at their high standards, it doesn't stop there. They test their motorcycles for the ergonomics. Ergonomics is the relationship between the rider and motorcycle, which includes comfort and how it handles. No matter how good the engineering is, the only way to develop a good ergonomic motorcycle is to ride and evaluate it. They believe in motorcycles that not only look good, but handle well with comfort.

Test Team and Environment.
Situated on the Sunshine Coast, Australia, the hinterland roads and weather can be tricky, meaning great test roads, hours from the heat of Outback, overnight to the Australia Ski Fields, and kms of winding, rough'ish highways and roads north of Brisbane, our productions facility is in the middle of such diverse climate and land that it makes for a perfect test environment. Cold snow, slippery ice, annoying rain, desert heat, high winds, city traffic, rough highways, hundred plus speed on highways, whatever, bring it on. Their test team is paid to ride in and through all of that. And not just ride, but ride hard. Rev it up, lean it over, mash the brakes, everything to the limits, to make sure all of their customers are safe with a great handling and reliable motorcycle.

Our responsibility for freight, damage or loss ceases once goods leave our premises. In other words, our terms of trading in respect of goods are ex-store, with Property & Risk passing to the customer at our premises.

Claims against faulty parts or workmanship must be made direct to Wildcard Customs within 10 days of purchase.

We are NOT required to give refunds, credit or exchange under the following conditions:
1. When no proof of purchase is provided (original receipt).
2. When the fault or damage to goods was caused by customer.
3. When the customer knew about the defect before purchase.
4. When customers have simply changed their minds or made a wrong selection. ( In this instance, as an act of goodwill we may sometimes accept the item back for credit. A 20% re-stocking fee will apply)
